Ford Repair: Water penetration 05 Ford Taurus, intake tower, ford taurus


Question
Under the main mat passenger side the thick insulator mat was soaked.
It looked as though it might be from a plugged AC vent - I had a mechanic run a probe up the vent about 3 inches and didn't feel there was any blockage.
Talked to local Ford dealer who incorrectly suggested I need to replace the cowling over the cabin air location, and that there was a deflector required to divert water away from filter - he said filter would be wet. I bought a bunch of parts and had a mechanic go in - none were needed, and filter was dry as a bone.
OK, How about water coming in from around windshield some how - I ran water for at least half hour and could see no evidence of water coming in.
So I am back to AC vent. When I put my hand down there with AC on, I feel air coming out, and during AC season, I must admit I don't recall the tell tale river of water from the car.
Is there something I am missing??

Al,

Water may have entered the blower motor fresh air intake.
Ford has a TSB on this issue.
You would need a splash shield installed along with a new right side cowl screen if the one on your car is warped. This is explained in the TSB that was issued for your problem. The cabin filter may not show signs of being wet as the water enters the air intake at the front right corner of the intake tower lip. If you do have a leak into the air intake tower,it may not show up in a standard water test. This type of leak occurs more in heavy rain,when the car is being driven and with the blower motor fan on.
Also,you may have a e-vap drain gasket leaking. This is the gasket that seals the drain tube to the bulkhead.This type of leak shows up more when the car is in use, with the a/c compressor on and being driven or on a sharp uphill pitch.  When you do an inspection for a water leak intrusion, you should have the interior scuff plate and "A" pillar trim removed so you can see the sheet metal body.
With the interior trim removed, soak the top and side of the car in the affected areas with a garden hose for about 1/2 to 1 hour. Look inside the car with a flashlight at the floor and at the bottom inside of the door. Things that could be leaking :

(1)Inner door panel splash shields behind your interior door panel(this would leak and build up at the bottom of the door).Also, door opening weather strip could be torn or flat.

(2)Bottom of the "A" pillar seam, high cowl seam to "A" pillar seam(all under your cowl screen). Also check to make sure cowl drain is clear of debris.

(3)Wheel well seam, bulk head seam or plug,(all of which would leak onto the floor and be seen tight to the corner of the bulkhead)

(4)Windshield set could be loose or leaking,(can see this on the inside of the car,looking along the windshield set).
