Lincoln/Mercury Repair: Drivers/Left side Headlight, high intensity discharge, headlamp switch

I own a 2004 Lincoln Navigator and the driver's side low beam headlight comes on sometimes when set on autolamp. To get the light back on you have to turn the switch from auto to manual light setting.

HIGH INTENSITY DISCHARGE (HID) - SERVICE FIX

LINCOLN:
2003-2005 Navigator

This article supersedes TSB 06-5-2 to update the Service Procedure.

ISSUE
Some 2003-2005 Navigator vehicles built between 4/1/2003 and 2/3/2005 equipped with HID headlamps may not illuminate in the auto lamp mode when the vehicle is started and the ambient light level is dark. This concern occurs primarily on the left headlamp only. The headlamps function normally if the headlamp switch is turned off and then back on while the vehicle is running. The headlamps also function normally in the manual mode.

ACTION
The condition may be due to inadequate voltage at the headlamps when the vehicle is being started. It may be necessary to install a new HID ballast kit. Refer to the following Service Procedure.

SERVICE PROCEDURE

1. Verify if there is battery voltage at the vehicle harness connector for the ballast during engine cranking.

a. If voltage is low, do not follow the rest of this TSB and repair the low voltage supply concern.

b. If battery voltage is present, continue to Step 2.


2. Remove the headlamp assembly from the vehicle per Workshop Manual, Section 417-01.




 



3. Remove the four (4) fasteners from the ballast cover. (Figure 1)




 



4. Disconnect the two (2) connectors from ballast. (Figure 2)

5. Remove the three (3) fasteners that secure the ballast to the ballast cover and then remove the old ballast.

6. Install the new ballast to the ballast cover using the same three (3) fasteners previously removed in Step 5.

7. Insert the black 3-way connector of the wire jumper harness into the headlamp ballast input cavity (this is the oval shaped opening on the ballast).

8. Insert the black 4-way connector (it has an orange seal) into the headlamp ballast output cavity (this is the square opening on the ballast).

9. Take the headlamp harness and connect to the gray 2-way connector of the jumper.

10. Tuck the wires into the bottom opening of headlamp housing. Re-install the headlamp ballast cover to the headlamp housing assembly with the four (4) fasteners that were removed in Step 3.

11. Re-install the headlamp assembly to the vehicle per Workshop Manual, Section 417-01.

12. Cover auto lamp sensor in top center of instrument panel.

13. Turn headlamp switch to auto lamp position.

14. Turn key to Run.

15. Ensure headlamps are turned on in auto lamp mode.

16. Turn headlamp switch to off (headlamps go off).

17. Remove cover from auto lamp sensor.

18. Turn headlamp switch all the way clockwise (to the headlamp on position). Headlamps should be on again.

19. If the headlamps work in both of these positions only (auto lamp and on positions), the wiring modification is correct.
