Question
Hi John, no sign of a crack in the casing however the insulation around the pipe is saturated with water and the putty that was used to seal the opening where the pipe exits the case is also damp and cold. Do you reckon water is collecting in that area inside the casing and not finding itself to the drain and slowly seeping through the putty and into the insulation?

Hi John, I live in St. Lucia in the Caribbean and recently (2 weeks ago) purchased a Land Rover Defender 90. From the day I took delivery it had a condensation leak at the bottom of the AC housing where the refridgarant line exits the AC casing. (not the condensate drain side, thats fine and flowing freely) The dealer has had two attempts at fixing it but havent been able to stop the dripping. Needless to say its annoying the hell out of me. Have you ever come across this problem and if so can you advise how to rectify it? There is also a lot of condensation on the outside of the AC casing.

Land Rover Defenders have used quite a number of different AC units.  For that reason there is no workshop manual with the answers to which I can refer you.

Generally speaking, we see trouble with the plastic trays cracking and the drain tubes getting clogged with plant pollen.  Check those things as they are 99% of troubles like you describe.

As regards condensation on the outside of the casing . . .you are going to have that when a good dry casing touches warm humid tropical air.

The insulating putty gets old and crumbles.  That allows the cold pipe to come in contact with hot, humid outside air.

Fresh putty will prevent condensation.  All the cold pipes need to be insulated w/ putty or they will condense and drip in the car in your climate.  They drip under the hood too but you won't notice there.
