Motorcycle Repair: 83 Honda XL250R dies after 20 minutes when hot then restarts when cools, honda xl250r, regulator rectifier

Question
QUESTION: HI Mitch,

The problem I'm having with this machine is becoming quite perplexing to me. I have very little wrench time with 4 strokes as I've never had any issues with any I've owned. Two strokes I can make scream. And when it comes to electrical, I try to avoid as it's not my strong point.

I replaced the coil on this bike and it still dies after 20 minutes. I disconnected the regulator/rectifier started the bike, ran it, then it died after 20 minutes. I then disconnected the regulator, it ran, then died after 20 minutes. I realize the regulator is tied in with the CDI and coil, as per the wiring diagram in the manual. I understand the current to spark is rectified from the stator to the rest of the system. Is the bike supposed to run with the rectifier/regulator and the regulator disconnected? Could this problem be a shot CDI?

Thanks again,

Sulli

ANSWER: Sulli, I would have said it sounds like a coil getting hot and opening up the circuit but you replaced that.  Are you loosing spark when it quits? If so, I'd say it's probably the ignition module getting hot.

QUESTION: Hi Mitch,

Yes, I lose spark when it quits. Tonight I replaced the stator with a nice used one. The old one had a epoxy chip missing from the top of one of the coils. Will this cause this problem? When I put the newer one in, it ran like a beast and ran much longer....then, lost spark and she died. I'm pretty stumped now. Rectifier? CDI? I doubt it's the regulator/rectifier because I'm sure that only has to do with the charging/lighting that was on the bike.

I'm lost now???

Thank you,

Sulli

Answer
No, the epoxy chip would not have caused what you described.  It's probably not the rectifier because as you said, that just to charge the battery.  It's either the coil or the ignition module and I'm afraid there's no easy way to know which one it is unless you have access to a coil tester.
